Massive Fire Destroys Magnesium Foundry in Chicago Suburbs

by | Mar 7, 2025 | Industrial Accident

A devastating fire engulfed a magnesium casting plant in the south suburbs of Chicago late Wednesday night, March 5, 2025, reducing the facility to ruins. The blaze erupted around 11:30 p.m. at the Chicago Magnesium Casting Company foundry, located on Seeley Avenue in Dixmoor, Illinois.  Crews from 15 different fire departments, totaling approximately 75 firefighters, worked overnight and into the early morning hours to bring the inferno under control. Despite their efforts, the intensity of the fire caused the roof of the facility to collapse, with one of the three buildings being declared a total loss.

One of the major challenges firefighters faced was the presence of hazardous materials inside the facility. Large 55-gallon drums containing chemicals, including magnesium, were stored inside the plant. Magnesium is highly reactive with water, causing dangerous explosions when exposed to moisture. Several blasts occurred throughout the night, complicating the suppression efforts and posing a significant hazard to first responders. Fortunately, despite these challenges, crews successfully contained the fire and prevented it from spreading to adjacent structures.

Authorities, including the Illinois State Fire Marshal and the U.S. Bureau of Alcohol, Tobacco, Firearms, and Explosives (ATF), have launched an investigation to determine the cause of the fire. However, given the level of destruction, finding definitive answers may prove challenging. Hazmat teams were also deployed to assess the situation and monitor potential hazards.

Potential Causes of a Magnesium Plant Fire

Fires at magnesium plants can result from several factors, including improper storage and handling of flammable materials. Magnesium is highly combustible and can ignite when exposed to heat, friction, or chemical reactions. If fine magnesium dust accumulates in the air, a small spark—whether from electrical equipment, static discharge, or mechanical friction—can trigger an explosion or fire. Additionally, contact with water can create an intense reaction, producing hydrogen gas and heat, which further fuels the blaze. Without proper safety measures, these risks can escalate rapidly, making fire suppression extremely challenging.

Another potential cause of such fires is equipment failure or human error. Malfunctioning machinery, overheating furnaces, or inadequate maintenance of safety protocols can lead to accidental ignition. If molten magnesium is not handled correctly or is exposed to contaminants, it can cause unexpected flare-ups. Additionally, failure to enforce strict housekeeping standards—such as regular removal of dust and ensuring airtight storage of reactive chemicals—can increase the likelihood of a fire breaking out. Given the volatile nature of magnesium, stringent safety practices and proactive monitoring are essential to preventing disasters in these facilities.

There have been a number of incidents at industrial and manufacturing plants.  There was an explosion at the Mustang Gas Plant in Hennessey, Oklahoma on January 12, 2025.  There was a fire at the Vistra Power Plant in Moss Landing, California on January 16, 2025.  There was an explosion and fire at the JCI Jones Chemicals Plant in Charlotte, North Carolina on January 21, 2025.  There was an explosion at the Parker Lord Corporation Chemical Plant in Saegertown, Pennsylvania on February 9, 2025.
